I know this is no 600HP ZO6 or whatever most of you fucking guys are used to but for what it is, this car is a fucking screamer... I can't believe he is spinning that injection pump to 6,000rpms... Doesn't sound to shabby either..

I just happen to have a full 3rd gear pull log handy to time my own 40-100:
43.5MPH to 101 MPH is 6.58s
Now I have to actually tune the bitch and get back up to 24 psi (this was at about 20 psi).
W00t.

Just checked some logs from the legacy and my times ranged from 6.5-7.5 seconds from 40-100 which was all 3rd gear. It didn't feel quick until it got to 65mph in 3rd.

What kind of internal work has been done to allow that car to safely rev that high?
The Gilles screamer pumps are all on NA engines  You can rev a NA diesel as high as the pump/fuel will allow you.
Spotch: Mods actually improve mileage on most TDI's.. Now swapping in a big turbo, big FMIC and a shit load of fuel won't get you better mpgs, but your average nozzle + chip upgrade will net you 4-5mpg easily.

Bill - I'm not an expert on it and I assume you're not just being sarcastic but he's referring to "rod-to-stroke" ratio. I think the ideal ratio is something like 1.7:1 which is "square" and anything over/under that puts increasing amounts of sideload on cylinder walls as you climb higher in the RPM range. Diesel's are known for being either under/over square by a lot (don't know which exactly) which means high revs = high stress on the block.

Todd, thanks for the explanation... You gotta remember though, these things are built like brick shit houses from the factory. They run 450-500psi of cylinder pressure already... Forged pistons, rods, pretty much everything. Rods are good till about 230whp then they need to be replaced with Rosten or similar units.. Another issue is the head lifting and guys getting sooty coolant.. ARP has actually just come out with rods specific for the ALH engines.. Before that the guys have been using units designed for the Cosworth engine..

Yeah I would do a chip for sure, and the nozzle is basically the injector? Ok cool. Just no major surgery. If *I* can do it in 2 hours or less, we're good to go. Anything that takes more than 2 hours for me to install on a turbo car will probably end up breaking something, if not now then down the line. 
Which mods you do depend on which engine you have under the hood.. 99.5-'03 cars have the ALH, '04-'05.5 Jetta wagons have the BEW PD engine, '04-'06 MKIV Golfs have the BEW PD engine, '06 Jetta TDI's have the BRM (aka the cam eater) PD engine.. '09-'10 come with the new CBEA CR engine...
ALH - nozzle upgrade, 1hr install time, 10-15hp, 40ftlbs and 5% increase in mileage.
PD (BEW,BRM) - Stock nozzles are good to about 170hp, ECU remap is all that's needed.. approx 130hp/230ftlbs after upgrade.
CR (CBEA) - No one has done much with these because of the EGR/DPF and the rest of the exhaust system. However, Revo does have a tune out that VW dealers will install (If they are also Revo dealers). Everyone who has had it done are pretty happy with it. No information if the tune affects the DPF regen (increased regens)
So there you have it.. I'd personally pick up a '03 Golf or Jetta, install a set of nozzles and be done with it. If you add a chip, you are also looking at a clutch.. These engines only require a CI-4 oil, which you can pretty much get anywhere.. the PD engines require VW505.01, the CBEA requires VW507..
